When the Door Was Never Prepped for That Hinge: Field Decisions for Non-Standard Cutouts

The Opening That Doesn't Match the Hinge You Ordered

This article is for commercial installers, school facility crews, and maintenance teams who arrive at a door opening and find that the existing hinge prep does not match the new hardware. Whether you're replacing hinges on a wood door in a K-12 school, retrofitting a hollow metal frame in a healthcare corridor, or swapping hardware on an industrial access door, non-standard prep is one of the most common field headaches in architectural hardware. Here is what you need to know before you start cutting or shimming.

What Is a Template Hinge?

A template hinge is a butt hinge manufactured to a standardized screw-hole pattern and overall geometry defined by ANSI/BHMA A156.7. The term exists because hinge makers originally produced paper templates so that door shops could pre-drill and mortise doors and frames to a common pattern. When every manufacturer follows the same template, a 4-1/2 inch full mortise hinge from one brand drops into a prep cut for a 4-1/2 inch template hinge from any other brand.

Template compliance is the reason you can swap a Hager butt hinge into a McKinney prep, or drop a Rockwood hinge into an opening originally cut for a different brand, without re-routing the mortise. Most commercial hinges sold today are template hinges. Non-template (or "non-standard") hinges are the exception -- but they do show up, especially on older doors, custom wood frames, or imported products.

Why Non-Standard Prep Happens in the Field

Installers run into mismatched prep for several reasons:

  • Older door stock: Doors fabricated before ANSI standardization, or made to a proprietary shop template, may have screw holes and mortise dimensions that no current hinge matches exactly.
  • Hinge size change: The original opening used a 4-inch hinge; the replacement schedule calls for a 4-1/2 inch hinge, or the door was retrofitted with a heavier door leaf that now needs a 5-inch hinge for proper weight support.
  • Wood door field trim: Trimmed wood doors shift the hinge location relative to the door edge, moving the prep outside the acceptable mortise zone for a standard-width hinge leaf.
  • Half mortise vs. full mortise confusion: Half mortise hinges mortise into the frame only, leaving the door leaf surface-applied. A door prepped for a full mortise will leave a gap behind a half mortise hinge leaf if the mortise depth was cut for both leaves.
  • Electric hinge conversions: Adding a McKinney QC or similar concealed-circuit electric hinge requires a wire chase hole in the hinge reinforcement. Standard hinge preps lack this cutout. The manufacturer template must be followed exactly, including the 3/4-inch diameter wire hole and mortar guard placement on steel frames.
  • Oversized or wide-throw hinge: Wide throw hinges (for example, a 4-1/2 inch x 6 inch) have an extended leaf width to clear deep trim or allow full door swing. The mortise footprint is larger than a standard prep of the same height.

Measuring the Existing Prep Before You Order

The single most important step before ordering replacement hinges is to measure the current mortise and screw pattern, not just the hinge height stamped on the old hardware. Measure and record:

  • Hinge height (top to bottom of the leaf)
  • Hinge width (each leaf width when closed)
  • Mortise depth (how deep the recess is in door edge and frame rabbet)
  • Screw hole center-to-center spacing, top and bottom
  • Distance from door edge to screw hole centerline (backset of the hinge)
  • Gauge of the existing hinge (a thicker replacement in the same mortise will stand proud of the surface)

Compare these figures against the template drawing for the hinge you intend to install. McKinney, Hager, Markar, ABH, and other preferred brands publish template drawings -- often with dimensions in both inches and millimeters -- that show exactly where every hole falls relative to the hinge corners. Do not scale from a PDF; use the stated dimensions.

Your Options When the Prep Does Not Match

Option 1: Choose a Template Hinge in the Matching Size

If the existing prep was cut to ANSI/BHMA template dimensions but you are simply replacing a worn hinge, any standard-weight or heavy-weight template hinge of the same height and leaf width from a compliant manufacturer will fit. Hager, McKinney, Markar, ABH Manufacturing, and Rockwood all produce hinges conforming to A156.7. Verify the gauge -- a standard-weight hinge (0.130 inch steel) dropped into a mortise cut for a heavy-weight hinge (0.180 inch) will leave a gap at the surface.

Option 2: Extend or Re-Cut the Mortise

When upgrading hinge size -- say from a 4-inch to a 4-1/2 inch -- the mortise must be extended in height. On hollow metal doors and frames, a sharp chisel and a steady hand can extend the prep. On wood doors, a router with a straightedge guide is faster and more accurate. Check the door manufacturer's field-trimming limits before cutting; fire-rated wood doors in particular have strict limits on how much material can be removed from any edge.

Option 3: Shim the Hinge Leaf

Shimming corrects door position within the frame when clearances are off after a hinge swap -- not the mortise depth itself. A narrow shim (roughly 1/4-inch wide, cut to hinge height) placed behind the door-side leaf pushes the door toward the strike jamb. A shim behind the frame-side leaf moves both the door and the barrel together. Opposing shims on both leaves move the door laterally without changing the gap at the hinge side. Use shimming as a fine-tuning step after the hinge seats correctly in the mortise, not as a substitute for a properly fitting leaf.

Option 4: Switch Hinge Type

If the door edge prep is wrong for a full mortise hinge, a half mortise hinge -- where only the frame leaf is mortised -- may solve the problem by leaving the door leaf surface-applied. Conversely, a full surface hinge requires no mortise at all, which is useful on retrofit applications where re-routing is not practical. Markar and McKinney both offer full surface and half mortise variants in the same hinge families, so cross-referencing is straightforward.

Option 5: Use the Correct Electric Hinge Template for Wired Openings

If the opening requires a concealed-circuit electric hinge -- common in access-controlled corridors in schools, hospitals, and secure industrial areas -- the wire chase must be drilled to the hinge manufacturer's template before the hinge is installed. McKinney QC hinge templates, for example, specify a 3/4-inch diameter hole in the hinge reinforcement and require a mortar guard on steel frames. A standard hinge prep has no such hole. This prep must be done at the door shop or carefully in the field before the electric hinge is applied; it cannot be corrected after the hinge is hung.

Screw Selection Matters Too

A correctly sized mortise with the wrong fastener is still a failed installation. On steel doors and frames, use thread-cutting screws -- not thread-forming screws. Thread-forming fasteners are not approved by hinge manufacturers for load-bearing applications on metal. On wood doors, use the wood screw size called out on the hinge template (typically a 1-1/4 inch No. 12 flat head for a 4-1/2 inch hinge). Drill proper relief holes before driving screws, and clear any paint or mortar from the mortise so the leaf seats fully against the substrate.

Application Notes by Sector

  • K-12 schools: High-frequency traffic accelerates hinge wear quickly. When replacing, upgrade to a heavier-weight hinge in the same template size rather than replacing like-for-like. Confirm that any new prep work on fire-rated corridor doors is reviewed against the door label before cutting.
  • Healthcare: Hospital-tip hinges share the same screw hole pattern as button-tip template hinges of the same size. Switching tip styles does not require re-cutting the mortise. Stainless steel is preferred in sterile or wet environments; verify the hinge material matches the frame to avoid galvanic corrosion.
  • Industrial maintenance: Doors in mechanical rooms, electrical rooms, and warehouses often have decades-old prep cut to no particular standard. Measure first, order second. Full surface hinges are a practical solution when re-routing is not feasible during a short maintenance window.
  • Retail and commercial tenant improvement: Wood door frames in storefront TI projects frequently have proprietary hinge preps from the millwork shop. Request the millwork template before ordering hardware.
